Large Battery Housing Rapid Tooling – Complex Sliders, Insert Molding & Warpage Control

This video showcases a challenging rapid tooling project for a large and complex Battery Housing. The final part measures 464 x 98 x 68mm, and the 30k prototype mold was designed to meet strict requirements. 📐 Project Specifications: Part:Battery Housing Part Size:464 x 98 x 68 mm Mold Type: Rapid Prototype Tooling (30 k shots) Material: PC ⚙️ The Challenge: This project was particularly difficult due to several factors: 1. Complex Geometry: The large part features numerous holes and requires sliders on all sides. 2. Uneven Wall Thickness: This can lead to sink marks and warpage, a common challenge for battery housings which need to maintain dimensional stability for assembly. 3. Insert Molding: The part requires metal screw bosses to be inserted and molded-in during the injection process. ✅ Our Solution & Process: 1. DFM & Tooling Design: We started with a thorough Design for Manufacturing review to optimize the mold design, focusing on the gate locations and cooling system to combat uneven wall thickness. 2. Precision Machining: The mold manufacturing process is shown in detail. 3. The Trial & Adjustment:The initial trial confirmed our concerns about warpage. Through systematic process parameter adjustments and adding gate points, we optimized the filling and packing stage to minimize internal stress. 4.
